World-class felting expertise: Bremworth’s 50-year journey in Whanganui

The roots of Bremworth manufacturing in Whanganui have run for more than 50 years, back to when founders Grant Biel and Tony Timpson established Cavalier Carpets. After building their tufting plant in Auckland, they needed a reliable yarn supply, and Whanganui made sense, as the district is home to hundreds of sheep farms, putting Bremworth right at the heart of New Zealand’s wool country. That proximity to raw materials was essential because in those early days Grant Biel would tow finished yarn back to Auckland on a trailer, load after load, just to keep production running.

Tufting utilises a high-speed technique to insert wool yarn into a backing material, creating pile surfaces for rugs and carpets. The Whanganui spinning plant set itself apart by specialising in unique felted yarn technologies, signalling that design isn’t just for the architect of the finished carpet product but also in the engineering of the felt itself.


The felting process transforms coarse wool into a thick, strong, and more durable yarn than conventional spun yarns. The fibres are locked together permanently through the use of hot water and agitation on the wool’s natural microscopic scales, and it’s the controlled manipulation of wool’s inherent properties that creates the technical challenge. Variables like temperature, agitation intensity, duration, and chemical balance can all affect the final product.


It’s this fusion of technical capability and creative problem-solving that has enabled Bremworth to develop products that are distinctive and often difficult for others to replicate. For instance, the Galet wool carpet has built a reputation as a strong performer for more than 12 years. However, its early days of production proved to be a challenge when the felting was not producing the visual consistency needed. Collaboration between the Whanganui team and the product development team to systematically refine the process by adjusting temperatures, reworking agitation patterns, and retuning the chemical application not only solved the problem but improved manufacturing efficiency.


That problem-solving mentality, right back to Grant’s trailer loads of finished yarn, runs through everything the company does here in Whanganui. A key insight is that meticulous process refinement isn’t merely an operational overhead. It’s an intentional design choice that shapes products with enduring quality and sets them apart in the marketplace.
